I just bought a brand new Kenmore grill and got this cover to protect it. I hoped that the reviews on this site were not actually representative of the quality of the item since I couldn't seem to find another grill cover that was made with these dimensions.
I got the grill on Monday. We just had a couple of days of rain. I took off the cover today to check on it and found that the grill was soaked and that I already had a few spots of rust!
I am furious! Sears is supposed to have high quality products and the grill got great reviews in Consumer Reports but what is the point of a grill cover that doesn't keep the grill dry?!
I don't care if it's fall. I want to know what Sears is doing to remedy this situation so that those of us who bought this worthless piece of cloth along with a Kenmore grill don't have a worthless pile of rust by the end of winter.
The covers are not 100% waterproof, nor do they claim to be. In fact, no grill cover made by anybody claims to be waterproof. They will all let some water in. They are designed to protect the grill from tree sap, bird droppings, and other "stuff" that ends up landing on the grill and making it filthy. And, yes, it protects the grill from being completely saturated with rain. However, the grill will still get wet. After a rainfall, it's a good idea to take the cover off to let the grill dry off.

The covers are supposed to be able to "breath" excess moisture from underneath them, not float in water...
Try dragging the grill under an eave or patio and see how well the cover works.
I think you may see much better results.
Now that, in my opinion is a stupid answer. Like everbody has an eave to store their grill under. My Weber Grill and weber cover are always out in the weather, and the cover is 6 years old now and is finally starting to lose its ability to keep the grill dry. for the 6 years it lasted, it always kept the grill from getting wet. In NY, a patio is usually a poured concrete slab, so it would not make much sense to have to dig up the slab to put the grill under.

Ian, what type of metal is this Kemore grill made out of that rusted anyway? Is it a cast iron cooking surface that got rusted? The only thing that keeps them from rusting is to keep em well oiled from grilling fatty meats or spraying them while they are cool with something like hi temperature Pam. Even lower grades of stainless steel can show a little rust on the surface.
I'm sorry but this is one of those mistakes you make once in your life and never do again, we've all been there. But since I've been there I get to be one of the ones who remembers back when he did something similar and laugh :).
Unless the cover is 100% waterproof, its not going to hold up inthe rain, and even then, condensation is still going to build up undearneath the cover and rust anyways. You need to keep the grill some where warm and not humid, full sheds garages out door closests.
As to what to do? You might see if therse some repair plan by sears or you can get a new g rill purchased cheap. Maybe look around locally.

I am one of the Sears community moderators, and wanted to check on the status of your issue. I am sorry for any of the problems you have encountered with your grill cover. I see that SearsCares contacted you in this forum a couple days ago. Was there any resolve? I want to make sure you you are getting the best customer service we can provide!
you can put a tin can under an eave, where it won't get rained on, but it will rust anyway. My question was, what kind of metal was the grill made of. Must be a real piece of junk if it rusted the first time it got wet, in my opinion. Return the grille for a new, maybe better one, and follow Adam's advice if you get the same one again.
If I didn't already say this, if the Cooking surface is cast iron, it is going to rust if its raining 3000 miles away, until the cast iron is seasoned with fatty stuff.
